Abstract
Prismatic lithium batteries are the mainstream core products for new energy passenger vehicles, commercial vehicles, household energy storage, industrial backup power and low-speed electric vehicles. Compared with cylindrical batteries, prismatic cells feature higher energy density, better structural stability, stronger safety performance and more flexible packaging adaptation, occupying more than 65% of the global power battery market share. Different from fully automatic production lines suitable for GWh-level large-scale factories,
semi-automatic prismatic lithium battery production lines have become the preferred solution for medium and small-sized battery manufacturers, new entrants and pilot production enterprises by virtue of low initial investment, flexible production switching, low site requirement and short commissioning cycle.
Most small and medium-sized battery project investors in the market have cognitive deviations: they simply equate semi-automatic lines with low efficiency and low yield, and ignore the core advantages of semi-automatic prismatic lines in phased investment, flexible order response, low energy consumption and low operation threshold. Based on a real 1GWh semi-automatic LFP prismatic battery turnkey project delivered by Xiaowei New Energy for a domestic new energy factory, this paper conducts a full-dimensional in-depth analysis, covering project overall positioning, full-process equipment configuration and performance analysis, factory civil engineering and clean room construction, full-caliber CAPEX and OPEX data measurement, capacity yield analysis, operation bottleneck and cost optimization strategies.
This case focuses on the differentiated characteristics of semi-automatic prismatic production lines, quantifies the cost gap with fully automatic lines, sorts out the applicable market scenarios, and summarizes the whole life cycle operation experience. The full text is supported by detailed data tables and professional industry analysis, which can provide accurate investment reference and construction guidance for global prismatic battery semi-automatic factory project investors.

1. Introduction
With the iterative upgrading of new energy vehicle power battery and energy storage battery technology, prismatic lithium batteries, especially LFP prismatic cells, have become the absolute mainstream of the market relying on ultra-long cycle life, high safety and low material cost. At present, large-scale head battery enterprises generally adopt fully automatic production lines with annual capacity of more than 5GWh, realizing large-scale centralized production. However, for niche market manufacturers, supporting auxiliary battery factories and new project pilot mass production scenarios, fully automatic lines have prominent disadvantages such as excessive initial investment, long construction cycle, inflexible product switching and high operation and maintenance costs.
Semi-automatic prismatic lithium battery production lines adopt the production mode of
key process full automation + auxiliary process manual auxiliary positioning and transmission. The core key links such as electrode coating, rolling, slitting, core stacking, laser welding, liquid injection, formation and sorting are all completed by high-precision automatic equipment, while the low-precision, high-frequency and low-risk material handling, loading and unloading, and tooling switching links are assisted by manpower. This mode effectively balances production cost, production flexibility and product consistency, and is highly compatible with the production demand of multi-specification, small-batch and customized prismatic cells.
Xiaowei New Energy has long been committed to the turnkey solution service of prismatic lithium battery production lines, covering full-automatic large-scale lines and semi-automatic medium and small-scale lines. Different from the standardized configuration of full-automatic lines, the semi-automatic prismatic line independently designed and integrated by the company can realize personalized configuration according to customer capacity budget, plant area, product specification and order characteristics, and maximize the cost performance of the project on the premise of ensuring product qualification rate and production stability.
This paper takes the domestic 1GWh semi-automatic LFP prismatic battery mass production line project successfully delivered and put into operation by Xiaowei New Energy in 2025 as the research object, comprehensively analyzes the whole process of project construction, equipment matching, factory transformation, capital investment and daily operation, quantifies all cost indicators and production performance data, and deeply analyzes the core advantages, existing bottlenecks and subsequent optimization paths of semi-automatic prismatic production lines, providing practical and operable industry cases for similar projects.
2. Core Process and Cost Composition of Semi-Automatic Prismatic Battery Production Line
2.1 Full Production Process of Prismatic Lithium Battery
The production process of prismatic lithium batteries is divided into three core sections: front-end electrode manufacturing, middle-end cell core assembly and drying room manufacturing, and back-end formation aging and finished product sorting. The overall process is consistent with the full-automatic line, but the automation degree of material transmission, tooling switching and offline detection links is reduced, and manual auxiliary operation is added appropriately.
Front-end electrode manufacturing process: Raw material feeding → Automatic slurry vacuum stirring → Automatic slot die coating → Multi-stage continuous drying → Precision calendering → Automatic slitting → Manual electrode inspection and trimming → Electrode vacuum baking and moisture removal. The core processes of coating, calendering and slitting are fully automated to ensure electrode thickness and size consistency, and the defective electrode sorting and trimming links are manually assisted to reduce equipment investment.
Middle-end core assembly & dry room process: Manual electrode sorting and feeding → Automatic high-speed lamination → Manual core shaping and inspection → Automatic shell feeding and assembly → Automatic top sealing and laser welding → Multi-stage vacuum baking → Automatic vacuum liquid injection → Standing infiltration → Automatic helium leak detection. All key processes affecting cell safety and performance such as lamination, welding and liquid injection are fully automated, and the single core handling and shaping links are manually operated to improve production flexibility.
Back-end formation & sorting process: Automatic cell loading → Multi-channel independent formation → Constant temperature aging → Automatic OCV/ACIR testing → Manual secondary screening of suspicious defective products → Automatic heat shrink packaging → Laser marking → Finished product manual packaging and warehousing. The electrical performance testing links are fully automated to ensure detection accuracy, and the secondary screening and warehousing links are manually assisted to reduce equipment configuration costs.

3.6 Project Core Advantages & Operational Bottlenecks
3.6.1 Project Core Advantages
1. Ultra-low initial investment and low risk: The total investment of the 1GWh project is only 308.3 million CNY, which saves more than 40% of the capital cost compared with the fully automatic line. The phased investment mode can be adopted, and subsequent automation equipment can be added according to the order volume growth, realizing gradual capacity expansion and avoiding idle investment caused by overcapacity.
2. Strong production flexibility and wide market adaptation: Relying on manual auxiliary tooling switching and parameter adjustment, the line can quickly switch cell specifications, meet small-batch, multi-variety customized order production, and solve the problem of single product and poor flexibility of fully automatic fixed lines.
3. Low operation energy consumption and low daily cost: Without large-scale AGV logistics system and full intelligent operation equipment, the overall power consumption of the workshop is reduced by 25%-30% compared with the fully automatic line of the same capacity, and the equipment maintenance cost is lower, with more prominent long-term operation cost advantages.
4. Short construction cycle and fast return on investment: The project construction cycle is only 7 months, which is nearly half of the fully automatic line. It can quickly complete production capacity construction and put into market operation, shorten the capital occupation cycle and accelerate investment recovery.
3.6.2 Project Operational Bottlenecks
1. Manual operation brings slight yield fluctuation: The manual feeding and handling links have individual operation errors, resulting in slightly higher yield loss rate than fully automatic lines, and the production consistency of ultra-large batch products is slightly insufficient.
2. Higher dependence on skilled workers: The auxiliary operation links need professional skilled workers for cooperation, and the production efficiency will be affected by worker proficiency and personnel mobility.
3. Limited ultra-high capacity expansion potential: It is suitable for medium and small batch production. If it is upgraded to 5GWh large-scale mass production in the later stage, it needs to add automatic logistics and loading and unloading equipment for secondary transformation.
4. Comparative Analysis of Semi-Automatic vs Fully Automatic Prismatic Line Economic Benefits

Table 7 Economic Benefit Comparison of Semi-Automatic and Fully Automatic Prismatic Lines
Through comparative analysis, it can be seen that although the semi-automatic line has a slight gap in yield and single unit cost with the fully automatic line, it has obvious advantages in total investment, construction cycle, capacity utilization rate and investment return cycle. For small and medium-sized projects with uncertain orders, multi-specification production and limited initial funds, the comprehensive economic benefit of semi-automatic lines is far better than that of fully automatic lines.
5. Whole Life Cycle Cost Optimization Strategy for Semi-Automatic Prismatic Production Line
Based on the actual operation data and project experience of this 1GWh semi-automatic prismatic line project, Xiaowei New Energy summarizes a set of targeted cost optimization schemes for semi-automatic lines, aiming at the characteristics of moderate automation, manual auxiliary participation and flexible production, to help enterprises further reduce production costs and improve profit margins.
5.1 Equipment Configuration Optimization
Adopt phased equipment configuration, retain automatic equipment upgrading and expansion interface in the initial stage, do not blindly configure redundant intelligent equipment, and reduce initial CAPEX investment. For low-frequency, low-precision and high-manual matching links, maintain semi-automatic configuration; for core process links affecting cell performance and yield, ensure full-automatic high-precision equipment configuration to balance cost and quality.
5.2 Personnel Operation Standardization Optimization
Formulate standardized operation SOP manuals for manual auxiliary links, carry out unified pre-job training for employees, reduce operation errors caused by unstandardized manual operation, and stabilize product yield. Set up special post assessment mechanism, improve worker proficiency, and increase daily production efficiency by 8%-12% on the premise of ensuring quality.
5.3 Dry Room Energy Consumption Optimization
Aiming at the high energy consumption problem of dry room operation, adopt zoning temperature and humidity control and peak-shifting power consumption mode. Set low-energy standby mode for non-production time periods, optimize dehumidifier air circulation and heat recovery system, reduce dry room comprehensive energy consumption by 10%-15%, and greatly reduce annual electricity cost.
5.4 Production Plan & Inventory Optimization
Combined with the flexible production characteristics of semi-automatic lines, formulate refined production plans according to customer orders, realize small-batch and multi-batch rolling production, avoid excessive raw material inventory occupation, and reduce working capital pressure. Use lightweight MES system to monitor production data in real time, timely find process abnormalities, and reduce defective product loss.
5.5 Phased Automation Upgrading
According to the later order growth and capacity expansion demand, gradually add automatic loading and unloading manipulator, small AGV logistics system and automatic sorting equipment, realize semi-automatic to high-automatic line upgrading, avoid one-time large investment risk, and realize gradual iteration of production capacity and efficiency.
6. Project Risk Assessment & Industry Application Scenario Summary
6.1 Core Project Risk Assessment
Technical Risk: The manual auxiliary operation link has certain human error risk, which may cause individual product defects. The solution is to strengthen staff training and process inspection, and realize double guarantee of automatic equipment detection + manual recheck.
Market Risk: The prismatic battery market competition is fierce, and product price fluctuation affects profit level. The semi-automatic line relies on flexible multi-specification production ability, which can quickly adapt to market demand changes and avoid single product market risk.
Operation Risk: Staff mobility may affect production efficiency. Establish a perfect talent training and incentive mechanism, reserve professional technical workers, and ensure stable production operation.
Policy Risk: Environmental protection and safety supervision standards are continuously upgraded. The project is constructed in strict accordance with national industry standards, with complete environmental protection and safety supporting facilities, meeting long-term policy compliance requirements.
6.2 Applicable Scenarios of Semi-Automatic Prismatic Production Line
Combined with this real case, the
semi-automatic prismatic lithium battery production line is most suitable for the following market scenarios: First, new energy battery enterprises with limited initial investment funds and phased capacity expansion plans; Second, manufacturers focusing on niche markets, customized orders and small-batch multi-variety production; Third, battery project pilot production, new product process verification and test mass production; Fourth, regional small and medium-sized energy storage battery and supporting
Power Battery supporting factories.
Line type: Semi-auto pilot / small-batch line for LFP & NCM prismatic cells (50–280Ah). Core processes automated; material loading, transfer and some inspection done manually.
