Real Case Study: Automatic Cylindrical Lithium Battery Production Line Cost Analysis | Xiaowei New Energy

Abstract

Cylindrical lithium batteries remain one of the most mature, scalable energy storage cell formats for power tools, light electric vehicles, drones, residential and grid energy storage systems. The fully automatic cylindrical cell production line has become the core capital expenditure for new battery factories across Asia, Europe and North America. However, many investors underestimate the total cost of ownership (TCO), including clean room construction, dry room dehumidification, utility systems, MES digital systems, labor, maintenance, energy consumption and raw material buffer inventory, focusing only on equipment purchase price.

Xiaowei New Energy has delivered multiple turnkey automatic cylindrical lithium battery production projects globally. This article presents two real completed cases: Case 1 is a medium-scale 2GWh annual capacity fully automatic 21700 cylindrical cell factory built in China; Case 2 is a 5GWh large-scale flexible automatic cylindrical cell line project built in Southeast Asia, supporting 21700 and 4680 full-tab cell production.

This paper systematically analyzes equipment composition, factory civil engineering & cleanroom investment, capital expenditure (CAPEX), operating expenditure (OPEX), yield data, capacity utilization, payback period, bottleneck analysis and risk comparison between the two projects. Multiple data tables are provided for reference. The analysis can help battery project investors evaluate project feasibility, optimize equipment layout, control dry room energy cost and reduce total manufacturing cost per cell.

1. Introduction

The global demand for cylindrical lithium cells has maintained stable growth. Traditional semi-automatic cylindrical production lines rely heavily on manual operation, with low consistency, high defect rate and limited scalability. Fully automatic production lines adopt continuous slurry mixing, slot-die coating, continuous calendering, high-speed winding, automatic tab welding, vacuum electrolyte filling, helium leak detection, automatic formation, aging and sorting, with full MES traceability. The automation rate can reach 98%–100%.

Many investors confuse “equipment price” with “total project investment”. A complete cylindrical cell factory contains three major modules: front electrode manufacturing workshop, middle dry room cell assembly workshop, and back-end formation, aging and finished product sorting workshop. The dry room (dew point ≤ -45℃) is one of the largest energy consumption and investment items in cylindrical cell manufacturing.

Xiaowei New Energy provides turnkey solutions including process design, equipment integration, factory layout, clean room and dry room engineering, MES system deployment, installation, commissioning, staff training and after-sales maintenance. The two cases selected in this paper are real commercial projects delivered by Xiaowei New Energy, covering medium-capacity domestic projects and large-capacity overseas greenfield projects. The article compares differences in land cost, construction cost, utility price, labor cost, tariff and logistics cost between different regions, and quantifies the impact on total line cost and cell unit cost.

2. Core Process & Cost Composition of Automatic Cylindrical Lithium Battery Production Line

2.1 Full manufacturing process flow

The whole cylindrical cell production process is divided into three major sections:

  1. Front electrode manufacturing: Material feeding → Slurry mixing → Coating → Drying → Calendering → Slitting → Electrode vacuum baking
  2. Middle dry room assembly: Electrode feeding → High-speed winding → Tab flattening & welding → Can insertion → Grooving → Cell vacuum baking → Vacuum electrolyte filling → Crimp sealing → Helium leak testing
  3. Back-end formation & sorting: Cell formation → Constant temperature aging → OCV & ACIR testing → Defect screening → Heat shrink sleeving → Laser marking → Finished product packaging

All core assembly processes after winding must be completed inside a low dew-point dry room. Moisture contamination will lead to electrolyte decomposition, cell swelling, high self-discharge rate and safety risks.

2.2 Total project cost breakdown definition

Total project investment = CAPEX + initial working capital CAPEX includes: Production equipment, clean room & dry room engineering, HVAC & dehumidification system, power distribution system, water & waste treatment, factory civil renovation, MES & industrial IoT system, laboratory testing equipment, installation & commissioning, project design and management cost. OPEX includes: Raw material cost, electricity, compressed air, cooling water, maintenance spare parts, labor, factory rent, quality testing, waste disposal, insurance.

Table 1: Cost proportion of full automatic cylindrical cell production line project

Cost Category Percentage of Total CAPEX Notes
Main production equipment 52% Mixing, coating, winding, filling, formation & sorting line
Clean room & dry room engineering + dehumidifier 24% Dry room accounts for over 70% of this item
Utility system (power, water, waste gas treatment) 11% High power demand for formation cabinets and dry room
MES, inspection lab, AGV & logistics system 7% Full process data traceability
Installation, commissioning, training & project management 6% Overseas projects have higher rates

3.2 Equipment Investment Analysis

Xiaowei New Energy integrated the whole production line equipment according to the process route. The equipment is divided into front electrode manufacturing equipment, middle dry room assembly equipment, back-end formation & sorting equipment, and auxiliary logistics & inspection equipment.

Key equipment analysis for Case 1:

  1. Front electrode equipment: The coating and calendering system is the highest-value single set of equipment in the front section. Electrode consistency directly affects cell cycle life and safety performance. The line adopts continuous coating technology, with online thickness inspection to reduce electrode thickness deviation. Electrode vacuum baking removes residual solvent and moisture before winding.
  2. Dry room assembly equipment: High-speed winding machine is the core equipment for cylindrical cell forming. The line winding speed reaches 65 cells per minute. Automatic tab flattening and welding improves the consistency of internal resistance. Vacuum electrolyte filling adopts closed filling structure to reduce moisture ingress. Helium leak detection 100% inspects every sealed cell to eliminate leakage risk. All transfer inside dry room adopts automatic tray logistics system, minimizing manual intervention.
  3. Back-end formation and sorting equipment: Formation cabinets occupy large space and high power consumption. Each channel supports independent CC/CV charging and discharging control. After formation, cells go through constant temperature aging for 7–14 days, then OCV and ACIR classification. Unqualified cells are automatically rejected and separated.

3.3 Factory & Civil Engineering Investment Analysis

The factory investment includes clean room partition, dry room enclosure, low dew-point dehumidification system, HVAC, power transformation, waste gas and wastewater treatment, fire protection and workshop renovation.

3.5 Case 1 Bottleneck & Summary

The 2GWh 21700 project in China is a typical medium-scale automatic cylindrical cell factory. The main CAPEX pressure comes from dry room dehumidification system and front electrode manufacturing equipment. Raw material cost accounts for more than 80% of OPEX, which is the decisive factor of cell profit margin. Project bottlenecks:

  1. Dry room power consumption accounts for about 62% of total workshop electricity cost; energy cost fluctuation has obvious impact on profit.
  2. Front-end coating and slitting process is the main yield loss point.
  3. Raw material supply chain stability directly affects capacity utilization.

Advantages of this project: The domestic supply chain is complete, equipment spare parts delivery cycle is short, maintenance response speed is fast, labor cost is controllable, and land and civil engineering cost is relatively stable.

Auxiliary & Digital System MES+WMS integrated platform, multi-camera visual inspection, material laboratory, safety test equipment 42,900,000 5.9%
Total Equipment Investment 725,700,000 100%

Key equipment analysis for Case2 flexible line:

  1. Flexible full-tab winding equipment: This is the biggest difference from Case1. 4680 full-tab winding has stricter requirements on winding tension control, separator alignment and tab positioning accuracy. The equipment can switch between 21700 and 4680 winding modes by replacing tooling and adjusting program parameters.
  2. Laser welding system: Full-tab cell requires multi-point laser welding of current collector. The line adopts online visual positioning to reduce welding defects.
  3. Electrolyte filling system: For 4680 large cells, electrolyte injection volume is much higher than 21700. Closed vacuum filling is used to ensure uniform electrolyte infiltration and avoid residual moisture.
  4. MES system: Multi-BOM management, multi-product batch traceability, automatic switching of inspection standards when cell model changes.

4.3 Factory & Civil Engineering Investment Analysis

Overseas projects have obvious differences from domestic projects: local civil engineering standards, imported equipment customs, overseas installation labor, longer shipping cycle, higher requirement for spare parts inventory, and local environmental compliance certification cost. The dry room area is greatly expanded, and the dehumidification system scale is correspondingly increased.

Table6: Case2 Factory & supporting engineering CAPEX

  • Annual depreciation cost: ~132.55M CNY
  • Comprehensive unit cost including depreciation: ~0.445 CNY / Wh
  • Project static payback period: 4.4 years (under stable 85% capacity utilization)

4.5 Case2 Bottleneck & Summary

This 5GWh flexible overseas project has the advantage of tariff and regional market access, and flexible production can respond to diversified customer orders of 21700 and 4680 cells. Project bottlenecks:

  1. Longer equipment transportation and spare parts lead time, requiring higher safety spare parts inventory, which increases working capital pressure.
  2. Local raw material supply chain is incomplete; most key materials need import, affected by international logistics and tariff fluctuation.
  3. Overseas installation, commissioning and after-sales maintenance have higher technical service cost.
  4. 4680 full-tab process has more welding process points; yield management difficulty is slightly higher than conventional 21700 cells.

Advantages: Flexible production line can switch cell specifications, reduce single product market risk; local production shortens delivery cycle for regional customers; favorable regional trade policy improves product competitiveness.

5.1 CAPEX per GWh comparison

Case1 CAPEX per GWh = 455.6M ÷ 2GWh = 227.8 M CNY/GWh Case2 CAPEX per GWh =1325.5M ÷5GWh = 265.1 M CNY/GWh

The per-GWh CAPEX of the overseas flexible line is higher. The main reasons:

  1. Flexible equipment for full-tab 4680 cells has higher equipment cost.
  2. Overseas shipping, customs, on-site installation and engineering service fees are significantly higher.
  3. Higher investment in MES, multi-station visual inspection and spare parts reserve system.

5.2 OPEX difference analysis

The overseas project has lower labor cost, but this advantage is offset by raw material import logistics cost, spare parts cost and local compliance expense. Therefore, the unit manufacturing cost per Wh is slightly higher than the domestic fixed-specification line. Dry room energy consumption is the common heavy cost item for both projects. For cylindrical cell factories, dry room continuous low dew-point operation accounts for 60%~65% of total electricity consumption of the whole plant. Energy optimization is a key direction for cost reduction.

5.3 Yield & Quality Loss Analysis

Table9: Yield loss point statistics of two production lines

Process Segment Case1 Yield Loss Rate Case2 Yield Loss Rate Main Defect Type
Front electrode manufacturing 0.95% 1.10% Coating thickness deviation, slitting burr
Dry room assembly 0.65% 0.75% Winding misalignment, welding defect, electrolyte filling abnormality
Formation & aging sorting 0.20% 0.15% OCV & internal resistance out of tolerance
Other loss 0.00% 0.00% Handling damage
Total yield loss 1.80% 2.00%

Case2’s total yield loss is slightly higher because of full-tab multi-point laser welding and large cell electrolyte infiltration control difficulty. Xiaowei New Energy adopts online visual inspection and process parameter closed-loop control to continuously reduce defect rate during mass production stage.

6. Key Cost Optimization Strategy for Automatic Cylindrical Battery Production Line

Based on Xiaowei New Energy’s project delivery experience from the two cases above, we summarize core cost optimization directions for cylindrical battery projects:

  1. Dry room energy optimization: Optimize air circulation, heat recovery system, partition zoning. Partial area can be set as standby low-load mode during non-production time to reduce power consumption. Dry room energy saving can reduce 8–15% of electricity cost.
  2. Equipment layout optimization: Compact logistics layout reduces AGV transportation distance, reduces intermediate cell handling damage and improves yield.
  3. Flexible equipment planning: Investors need to balance between fixed line low CAPEX and flexible multi-model line high CAPEX. If customer orders are single format, fixed line is more economical; if product portfolio covers multiple cylindrical cell sizes, flexible line brings long-term order risk reduction.
  4. Raw material inventory management: Use MES and WMS system to synchronize production plan and material procurement, reduce excessive working capital occupied by raw material inventory.
  5. Spare parts pre-planning: For overseas factories, formulate tiered spare parts inventory strategy, store fast-wearing spare parts locally, reduce downtime risk caused by long spare parts delivery cycle.
  6. Capacity utilization management: Cylindrical cell factory has high fixed cost. Capacity utilization rate is the core factor affecting payback period. Many projects fail to reach expected profit due to low capacity utilization.

7. Risk Assessment of Automatic Cylindrical Lithium Battery Production Project

7.1 Market risk

Cylindrical cell market competition is intense. Cell price fluctuation directly affects gross profit margin. New projects must match stable downstream demand before investment. Flexible production lines can adapt to market product iteration better than fixed-specification lines.

7.2 Technical risk

Process parameter control of dry room, winding, laser welding and electrolyte filling determines cell safety and consistency. Inappropriate equipment matching or commissioning will lead to low yield and huge economic loss. Turnkey project partner’s process capability and commissioning experience are critical.

7.3 Operation risk

Dry room equipment failure, formation cabinet downtime, raw material impurity all can trigger batch quality problems. Complete quality control system, online inspection and MES traceability system are necessary.

7.4 Regional policy risk

Domestic projects face environmental protection and safety supervision upgrade risk; overseas projects are affected by local labor law, environmental regulation, import tariff and international trade policy changes.

9. Conclusion

This article analyzes two real automatic cylindrical lithium battery production line projects delivered by Xiaowei New Energy: a domestic 2GWh fixed 21700 cell factory and a Southeast Asia 5GWh flexible 21700/4680 full-tab cell factory. Through equipment breakdown, factory engineering investment, OPEX, yield data and financial model comparison, we can clearly see that total project cost is not only the equipment purchase price, but also includes clean/dry room, utility, installation, working capital and long-term maintenance cost.

The domestic medium-scale fixed specification line has lower CAPEX per GWh, stable supply chain, shorter construction cycle and better return on investment under high capacity utilization. The overseas large-scale flexible line can serve regional customers and enjoy trade advantages, but it bears higher equipment, logistics, spare parts and compliance cost, with longer payback period.

Dry room energy consumption, raw material cost, production yield and capacity utilization rate are the four core variables determining the economic benefit of cylindrical lithium battery factories. When investors plan automatic cylindrical battery production projects, they need to select fixed or flexible line configuration according to target market, product portfolio, local land, power and labor conditions. Xiaowei New Energy can provide customized process design, equipment integration, factory engineering and full life-cycle turnkey service for global cylindrical Lithium Battery manufacturing projects.
